It is very unusual for 4-pole trailer wiring to get hot enough to melt the 4-pole plug. This wiring format carries only basic lighting signals, no trailer brake power, no reverse lights and no auxiliary 12V power. It would be much more common for an auxiliary 12V circuit on a 7-way setup to have such a problem since it has higher current. It sounds like you have a hyperflash condition with your 2009 Ford Flex. LED lights will flash like that because they do not provide enough power draw for the system to recognize them and the vehicle bulb-out sensor thinks there is a bulb out on the circuit.

What you're going to want to do is get the pin in place then tilt it right to left as you tighten the hand knob at the bottom.

Your main problem is an insufficient ground for the trailer wiring. Try improving the connection of the main ground wire of the trailer wiring harness. Make sure it is attached to a clean metal surface. Or you can run all of the trailer wires back to the main ground. This is actually the ideal solution. But you can also check the current grounds for the lights to make sure they are making a solid connection to a clean metal surface.

It sounds like you installed your Prodigy P3 brake controller # 90195 using the quick-connect wiring adapter # 22292 which is all that is needed to install the P3 in a Flex that came from the factory with a 7-way connector. I think your Flex may have simply blown a fuse.

The Hopkins Agility Trailer Brake Controller part # HM47294 should only apply voltage to the trailer brakes equal to the inertia of the tow vehicle while decelerating. There should not be any sort of spike in power upon the initial activation so long as you were not slamming on the brakes which you said you were not. Therefore, it would indeed seem as if there was a defect with the brake controller and the inertia sensor.

It's always possible, though very unlikely, that you received 4 bad controllers, but since this is pretty much out of the question it's worth looking at the wiring on your 2019 Ford Flex to make sure everything is in good shape.
Sometimes a brake controller will pulse some power back to the trailer to check if it is connected or not but it sounds like you're seeing full braking power being sent back to your trailer.

The first thing to check is if the Curt trailer wiring harness # C56343 for your 2011 Ford Flex is sending power through its converter box to the 4-Way like it is supposed to. As your 2016 Flex came with the factory tow package, you will actually need the # 22292 plug. The vehicle end plug will look the same on both these pigtails, but they will be pinned differently. With that being said, you have one of two options to fix this.

The most likely culprit is a dirty trailer connector either on the vehicle side or trailer side or both. The P2 is more sensitive than its predecessor and it could also be that it is mounted slightly off or that the power is not adjusted high enough. Also if you grounded the new brake magnets at the same place as the old ones, try moving the ground location.
