Tekonsha Voyager Trailer Brake Controller Works Intermittently on 1999 Chevy Suburban 1500

Question:

First, I have constant power on blue wire of brake circuit at the 7-way plug when metering from the blue pin to ground. It gets worse. With my trailer plugged in, the application of the brake pedal usually causes the green LED to go out completely, unless it decides to work that day. The manual override works every time, EXCEPT when the head lights are on, then NOTHING works. Now, when I turn on either turn signal and apply the brake pedal, the unit functions and applies the trailer brakes. The green LED turns orange, but blinks along with the turn signal, but if the head lights are on, then nothing works, not even the manual override. I had this professionally installed a little over a year ago and it hasnt worked right since. I took it back and they supposedly replaced the controller unit. They did not ground the 7-way receptacle to the frame. I fixed that. The tag on the white wire coming out of the controller says to connect directly to the battery. They did not. I fixed that too. My trailer is brand new right from the factory a year ago and is not rusty. All the lights works perfectly and there is no corrosion in the plug. In my fuse box under the hood there is a port labeled Brake Lamp Relay. Is this the port I keep reading about that takes a special harness for this system? The only wire I cant verify what it is is the white wire under the dash in one of the harnesses that they connected the red wire to gets the signal from the brake pedal. I cant see the brake pedal switch to trace the wires out as I cant get my hand up in there or see up under the dash. Please help me. I am at a loss and the way this system is acting doesnt make sense.

I can tell you one thing, it sound to me like the initial installation may be the cause of all of these issues. Grounding the controller to the negative battery terminal is correct as is grounding the 7-Way to the vehicle frame. So you are on top of things there.

The 1999 Chevy Suburban does require a hardwire installation. There is no brake controller wiring harness for it. What I think may be at least part of the problem is the connection of the brake controller red wire. Basically, it is not attached to the correct brake switch wire.

It needs to be attached to the brake switch wire, located above the brake pedal, that only has power when the brake pedal is pressed. If it has power also when the headlights are turn signals are on, then it is not the correct wire. You will need a circuit tester such as # PTW2993 (if you don't already have one) to test the brake switch wires.

I have linked a video that should help. It is on a 1993 Suburban but it should still be helpful. I have also included some links on testing and troubleshooting brake controllers for you.
